Alias to Creo

My company uses Alias for ID models which lock geometry for A
Surfaces. On some models we import into creo 5, there can be a lot of
surface gaps to repair with IDD. Are there any settings on the alias side
we should change, or any other import/export steps that would reduce
or eliminate the need for repairing the models at import?
 
First of all, in Alias try checking your Preferences > Construction Options and see if it is set to the Pro/ENGINEER setting. Remember, this controls the tolerances to what the curve and surfacing tools in Alias will build to. So this will not magically turn an already surfaced model into a valid one, you will need to re-build the surfaces with the new construction options you have now set.

Second, you can attempt to select all of your surfaces in Alias and use the Surface Edit > Shell Stitch command. This will write it out with topology data, that may be something Creo will like.

Third, through what format are you exchanging the files? If you're still using .iges files, I would give .step a try. Alias gives many options to tailer the .step to your needs such as the way it will write out the trim curves on the surfaces, and so on.
