Does anyone know if it is possible to export a 1:1 scale deformed part model from the Mechanica results?  I am working with a snap fit part that might have clearance issues in it's deformed position, and the part is too complicated to model accurately as deformed.

I think there is no direct output. The mesh file might help. But this is not a solid modell.

You can create somes datum point with some mesures in the area of interest, and after bring those points in your model and re-model according with those points...- I don't thing it will help you a lot, but it can give you one firt step to something more complicated.

Try exporting a VRML out of the Mechanica result window.  This file can then be inserted back into your model. (Insert > Shared Data > From File)
